Two-Tonne Gear & Pinion for a Crushing Mill

A custom gear and pinion pair weighing around two tonnes, designed for the continuous high-torque, high-abrasion duty of a crushing mill.

The duty

Crushing mills are among the harshest duties in industrial power transmission. The drive sees near-continuous full torque, frequent shock as material enters the crusher, and an atmosphere thick with abrasive dust. Components are measured in tonnes, and replacing one means stopping production.

Designing at this scale

The gear is a large-diameter ring rather than a solid disc. Mass is taken out of the web with circumferential pocketing, and what remains is supported by radial stiffening ribs running out to the rim — the same logic as a wheel with spokes, keeping torsional stiffness while removing metal that was only adding weight. Machined counterbores along the inner mounting flange take high-strength bolts that clamp the ring directly to the mill drum, so drive torque transfers without the joint slipping.

The pinion

The mating pinion was designed alongside the gear rather than afterwards, running in an open mesh against the ring's external teeth. Designing a gear pair together means tooth proportions, face width and contact pattern are decided as one system — and it lets the smaller, faster-wearing pinion be treated as the sacrificial component, far cheaper to replace than the ring when the pair eventually wears.

What was delivered

Full 3D models of both gear and pinion, manufacturing drawings with tooth data for the gear cutter, material and heat treatment specifications, and machining datums for the turning and gear-cutting operations.
